Hopefully someone might be able to help.

the motor on my mitre saw suddenly started to make big spark and flapping noise when running, i replaced the brushes in case it was the cause of the issue but to no avail, spark are still there and the noise too.

I dismantled the motor and can not see anything that could cause this issue?

Would the sparks cause be the commutator being worn out and shorting. The spark are also melting a rubber wheel bearing casing

If this is the case? is repair worth it or might as well get a new mitre saw?

Depends on age and condition. If its only a couple years old and good condition, repair it. I suspect you would need a new armature.
If it is 20 years old and looks 30, buy a new one.
