Does anyone know of a good quality small circle jig (35-70mm radius) that is directly compatible with a Festool 1010 or 1400? Something similar to the American Jasper type circle jigs would be ideal, where it can be re-set to make identical sized circles?

Some of the circles will be in 10mm thick material, and if it was just for this I'd cobble something together myself with a guide pin in a false MDF base plate, but some will be in 40mm thick hardwoods and may also require a second pass with a profiled cutter, so I think it needs something quite beefy like the polycarbonate Jasper Pro range to handle it.

Can't stop now - weather fine; supposed to be stripping paint off skirtings - but...

I have successfully done mouldings on relatively small discs by mounting them vertically for the RT. I had to make a couple of pulleys for the flush mechanism in the upstairs loo, and did the V-grooves that way. I built a jig, and it's easy, controllable and safe in use.

Five or so years on, the loo still flushes nicely, even though the pulleys are MDF!

It won't help you cut the circles, but it might make the choice of weapon a bit easier, as you're not compelled to cut and mould in the same jig.

How small a diameter makes it worthwhile using a lathe instead? I don't possess one, sadly, but it ought to be the better alternative, unless the profile is really complex, surely?

The pulleys I cut were about 2" and 3" diameter. Rough cut on the bandsaw, edges smoothed on the RT (jig #1) then grooved (jig #2). I'm not happy with the safety aspects of jig #1, but t'other is fine.
