Do we know of any one supplying one-off templates that can by pinned to the rail of a gate then routed using a guide Bush.?

You could get a set of the letter templates and do it that way, quite a few places sell them.

Could you get a nice artistic person with a scroll saw to cut you one out? 4mm ply or similar would be fine for a one off job.

He has made quite a few routing jigs, fixtures etc for me and they have all been spot on...!
I am sure he will be able to make you a router template that would suit your needs.
