I came across this the other day http://www.instructables.com/id/Free-form-curved-furniture-without-molds-Part-1/. Only part one is up at the moment but you can already see where the idea is going. Will take a while to cut on a CNC but the results will be interesting. Actually I don't see why you couldn't apply the idea to three dimensions with something like MDF (and to a lesser extent wood).

Hope it's not one of those embarrassing situations where I'm the last to find out :D

Well I've never seen it before and will be keeping a very close eye on the DIY possibilities of this technology...not having a 5 axis anything!

I think the basic idea of what he is doing is to reduce the complexity so that it can be made with a regular 3-axis CNC machine.
