    I studied Industrial Design in college and for model making we used to use slabs of foam that I only ever heard called 'blue foam'. Pretty dense and great for model making and finishes well too, we used to cut it on the band saw, hot wire, etc etc. (couple of pics nicked off the web)...

It was all down to the fence, it wasnt exactly (and I mean 'exactly') parrallel with the mitre slots and was being slightly distorted when I'd tighten on the wooden face piece.
